Sublimation vs DTF vs Screen Printing for Custom Sportswear: What Actually Holds Up

Most buyers open with the wrong question. They ask which printing method is best, when the answer is decided almost entirely by three things they already know: what the garment is made of, what the artwork has to do, and how many pieces are going out the door. Get those on the table and the printing method picks itself.

Here is how sublimation, DTF and screen printing actually behave on sportswear, written from the production floor rather than from a supplier brochure.

What each process physically does to the fabric

Full sublimation

Disperse dye is printed onto transfer paper, then heat and pressure turn that dye into a gas. The gas enters the polyester fibre and bonds inside it. Nothing is deposited on the surface. Run your hand over a finished panel and you feel fabric, not print, because there is no print layer to feel. That also means there is nothing to crack, peel or wash off the top.

The trade-off comes from the same chemistry. Disperse dye bonds to polyester and essentially ignores cotton, so cotton-rich garments are out. The dye is also translucent, so it cannot lay white or any colour lighter than the base fabric. Sublimation works on white and light polyester, full stop.

On sportswear the process is normally paired with cut and sew: panels are printed flat, laser cut, then assembled. That sequence is why a sublimated jersey can carry artwork right up to the seam, across the side panel, into the sleeve and around the hem with no blank margin. The full sublimation printing process only makes sense as a garment-building method, not a decorating method.

DTF (direct-to-film)

Artwork is printed onto PET film with a white underbase, dusted with hot-melt adhesive powder, cured, then heat pressed onto a finished garment. The result is a thin flexible film glued to the surface.

Because it carries its own white layer, DTF prints on black, on navy, on cotton, on blends, on nylon. That flexibility is the whole point. The cost is that the printed area is a sealed patch: it does not breathe, it reads as a slightly rubbery panel against the fabric, and the bond is only as good as the adhesive under repeated wash, stretch and abrasion. On a chest logo it is fine for years. On a full back panel of a training top it is a sweat barrier.

Screen printing

Ink is pushed through a mesh stencil, one screen per colour, per placement. Setup is the dominant cost and it is charged per colour, not per garment. Once the screens are burned, the marginal cost of the 500th piece is almost nothing.

Plastisol sits on top of the fibres like a thin plastic skin and covers dark garments well. Water-based ink sinks in and feels softer but loses opacity on dark fabric. Neither handles photographic gradients or a design that changes on every jersey, and neither crosses a finished seam.

When to walk away from sublimation

Honest answer first: there are jobs we will not take on sublimation, and knowing them saves everyone a sampling round.

  • Dark or cotton garments. A black cotton hoodie with a white crest is a DTF or screen print job. No amount of press tuning changes what disperse dye does.
  • You are decorating blanks you already own. Sublimation is a way of building a garment, not a way of adding artwork to one. If the stock is already sewn, that door is closed.
  • The design depends on opaque white or metallics. White in a sublimated design is the fabric itself showing through. There is no white ink.
  • High-elastane panels with fine detail. Elastane does not take disperse dye. A 90% polyester / 10% spandex fabric prints slightly softer and less saturated than 100% polyester, because only the polyester yarn holds colour. On a bold graphic nobody notices. On a thin two-point line or small sponsor text stretched over a compression panel, they do.

That last point is where most surprises come from, and it is why we talk about fabric before artwork.

Fabric drives the result more than the printer does

The same file printed on a 100gsm tank and a 300gsm training top will not look like the same design. Weight changes opacity, hand and how much dye the surface can carry. These are the base polyesters we run most often, held in our fabric lab with test data behind each one:

Pick the fabric for how the garment is worn, then check what the print will do on it. Doing that in the other order is how buyers end up rejecting a sample for a problem the fabric caused.

The quantity question

Screen printing’s economics are a staircase. Every colour adds a screen, and that cost is spread across the run, so a two-colour badge on a large single-design order is very hard to beat. Split that same order into five designs and the staircase gets expensive fast.

Sublimation and DTF are flat. A twelve-colour photographic design costs the same to print as a one-colour design, and every jersey in the batch can carry a different name and number without touching the setup. For club and team work, where sizes are mixed and half the roster wants something personal, that flatness is the real advantage. What gets checked before it ships

Printing method is only half the argument. The other half is whether the finished piece survives a season. Fabric coming into the plant is tested for colour fastness, anti-pilling, shrinkage, seam strength, print adhesion, zipper and trim durability, and wash durability. Finished goods are inspected to AQL 2.5, with flatlock stitching on the seams that take load. The detail of the AQL 2.5 inspection system matters more to a repeat buyer than any spec sheet claim about print resolution.

Colour matching sits in the same category. Screen-to-fabric matching runs at roughly 95% on our Japanese sublimation equipment, which is close enough that most clubs approve a strike-off on the first round, but it is not a promise that a Pantone chip and a polyester panel will ever look identical under every light. Anyone telling you otherwise has not printed enough kits, and a supplier who agrees to an exact match without seeing the fabric is telling you what you want to hear.

A short decision path

  1. Dark garment, or cotton, or you are decorating existing stock: DTF for small runs, screen printing for volume.
  2. One simple flat logo, large single-design order, no personalisation: screen printing.
  3. Light polyester, artwork that runs across panels, gradients, per-player names: full sublimation.
  4. Fine text on a high-stretch compression panel: rethink the artwork before you rethink the process.
